Once a player crew has voted to take control of the Burning Blade can another crew board and vote to take control of the ship or is the only option to sink the ship?

From what they’ve said, I believe the only option is to sink the ship.

Surely it’s not possible to form an alliance with any other crews whilst sailing the Burning Blade as your own ship right?

I don’t believe so. Would make sense since Flamedaddy is against “petty alliances”.

What happens after you return the Burning Blade to Flameheart? Does the Burning Blade just disappear? Does it sink? Where does our regular ship spawn at afterwards?

Must sink/disappear if it’s the world event and eventually moves onto the next one in the rotation. Your ship’s been scuttled, so it’ll appear somewhere new.

Why would a galleon crew for example ever want to turn in the Burning Blade for their regular ship when it’s impervious to fire plus there are skeletons to help repair and shoot cannons?

The longer you don’t turn it in, the higher the risk you run against other crews who want to do world events and the burning blade is stopping that from happening. So in a way, it’s almost a gauntlet thrown to sink the ship as quick as to allow for normal service to resume.
